Prop shaft removal

If you can pop the cutless beearing out that will make removal easier.  You will need to remove the cutless bearing anyway to get the shaft back in. Then replace the bearing after the shaft is in.  I don't know about grease on the bearing rubber, but it can't hurt to remove it.  Stainless is OK for the cotter pin.  That's what mine had for the last 7 years in fresh water.  Instead of removing the shaft have you considered doing the drilling with the shaft in?  Seems to me that would be easier.  Also, I don't know of anything that keeps the prop shiny.

You should be able to get new set screws at a hardware store or machine shop, with the holes already drilled.  They're hardened steel, not stainless, and a b***h to drill.  I believe they are a common thread size.  Seems easier than drilling them?
